Commercial Generator Maintenance: Weekly, Monthly and Annual Tasks

Commercial generator maintenance is a short list of routine checks done on time, every time. Weekly inspections, monthly runs under load and an annual service catch most problems before they stop your generator in an outage.

Skip the routine and the risk grows quietly: dead batteries, stale fuel, wet-stacked engines and failed transfer switches. Your tenants, patients or customers find out during the next power cut, and so do your insurers.

Maintenance That Matches Your Duty

USP&E maintains standby and prime generators for commercial, industrial and mining clients, and the most reliable fleets we see all follow a simple, written schedule. USP&E brings 150+ power projects in 45+ countries and 25,000 MW contracted since 2002, and our 400+ engineers and project managers can run that schedule for you or train your team to run it. We work under ISO 9001 and ISO 45001 certified systems with FCPA and OFAC controls. USP&E is a full-service EPC and O&M contractor, not a broker.

Weekly and Monthly Tasks

Each week, walk the set: check oil, coolant and fuel levels, look for leaks, confirm the battery charger is working, and make sure the controller is in auto with no active alarms. Record what you find. Most failed starts trace back to something a weekly check would have caught, usually batteries or a controller left in the wrong mode.

Each month, run the generator under real load, not just idling. Light running causes wet stacking, where unburnt fuel builds up in the exhaust. Many standards for emergency systems call for a monthly run at a meaningful share of nameplate load; check the code that applies to your building, such as NFPA 110 in the US.

Batteries deserve their own line in your log. Record charger voltage, check terminals for corrosion and replace starting batteries on a fixed cycle rather than waiting for a failure. Block heaters matter too: a cold engine in winter starts slowly and takes load badly, so confirm the heater is working whenever you walk the set.

Interval Core tasks Why it matters
Weekly Levels, leaks, charger, controller mode Stops most failed starts
Monthly Run under load, test transfer switch Prevents wet stacking, proves transfer
Six-monthly Fuel sample, coolant test, belts, hoses Catches slow degradation
Annual Oil and filters, load-bank test, valve and injector checks Restores condition, proves full load

Annual Service and Load-Bank Testing

The annual service replaces oil and filters, checks belts and hoses, tests coolant, inspects the air intake and exhaust, and verifies protection settings. It is also the right time for a load-bank test if your building load cannot exercise the set properly, because a full-load run burns off deposits and proves the generator can carry its rating.

Do not forget the transfer switch. Exercise it, inspect contacts and confirm timing. A perfect generator behind a failed transfer switch still leaves your site dark. Good operations and maintenance records also matter for insurers and lenders who ask for proof of testing.

When an O&M Contract Makes More Sense

If you run several sites, have no in-house technicians, or carry life-safety or data loads, a maintenance contract usually costs less than the outages it prevents. A good contract defines the tasks, response times, parts stock, reporting and who carries the risk of a failed start.

Look for a provider that services the whole system: engine, alternator, controls, fuel and transfer switch. USP&E’s long-term O&M services cover diesel fleets, gas engines and gas turbines, so you do not need separate contractors as your site grows.

Planning for a Larger Plant

Commercial and industrial loads are growing fast, and some sites are adding gas. If that is your path, plan maintenance for natural gas engines/stations and gas turbine generators alongside diesel. USP&E maintains used/new gas turbines and remanufactured GE Frame 6B units, and for US hyperscale campuses offers the New USP&E FX-45 45MW Modular Gas Turbine for the Hyperscale Data Center sector in the USA with 2028–2030 slots, under hyperscale EPC/O&M for AI gas turbines, hyperscale generators and gas turbines for compute.

If your standby system includes an automatic transfer switch, this guide to what an ATS does explains the basics. This site’s diesel generator service pillar covers the full service scope.

USP&E Teams Behind Your Diesel Service Site

Remote sites need people who know frontier work. USP&E runs your diesel spares and GT O&M transition from Johannesburg (22 Kildoon Rd, Bryanston) and Cape Town (31 Brickfield Road, Woodstock), where engineers plan mobilisation, spares and site supervision for projects far from the nearest service shop.

Further back in the chain, London (162-168 Regent Street) handles financing and contract structure for critical spares, CMMS stores and gas turbine O&M kits; Colorado Springs (1755 Telstar Dr, Suite 300) and Knoxville (800 S Gay St, Suite 700) secure US equipment, parts and engineering support; and Wuxi, China (No. 1, Ningzhou Road, Wuxi) keeps Chinese-made switchgear and balance-of-plant moving.

For commercial maintenance clients, the nearest office schedules technicians, holds critical spares and reports every visit in a format your insurer and facilities team can use. Regions served: USA | AFRICA | UK | UAE | CHINA. That team has carried 150+ power projects in 45+ countries and 25,000 MW contracted since 2002, ISO 9001 and ISO 45001 certified.

USP&E Track Record

These approved examples show USP&E supporting generator and turbine fleets that must run when called on.

  • USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania.
  • Barrick Gold, Loulo-Gounkoto, Mali: USP&E rebuilt and expanded the mine’s Caterpillar engine power station and restored reliable supply to the process plant. Read the case study.
  • NEOM, Saudi Arabia: USP&E supplied zero-hour Siemens SGT-400 gas turbines and acted as the single technical and commercial interface. Read the case study.

How to Set Up a Generator Maintenance Schedule

Your 3-step plan: 1. List your generators and their duty. 2. Agree weekly, monthly and annual tasks. 3. Decide in-house or O&M contract.

  1. List every generator with its rating, duty, age and transfer switch.
  2. Write a weekly checklist for levels, leaks, charger and controller mode.
  3. Schedule monthly loaded runs and transfer-switch tests.
  4. Book an annual service with a load-bank test where building load is light.
  5. Keep signed records and review them against your insurer’s requirements.

FAQ: Commercial Generator Maintenance

Which USP&E offices provide commercial generator maintenance?

USP&E organises maintenance from Johannesburg and Cape Town for African clients and from Colorado Springs and Knoxville for US sites. London supports service contracts and finance, and Wuxi helps source parts made in China. The nearest office schedules technicians and keeps your service records.

Has USP&E delivered maintenance programmes before?

Yes, USP&E has delivered 150+ power projects in 45+ countries and maintains diesel, gas engine and gas turbine fleets under planned schedules and long-term agreements. The approved examples in the track record above show the remote and critical sites our teams already support.

Is USP&E a broker for maintenance services?

No, USP&E is a full-service EPC and O&M contractor, not a broker. Our own engineers and technicians carry out the maintenance, so the team that writes your schedule is the team that services your generators and answers for how they perform.

How quickly does USP&E respond to a maintenance call?

USP&E agrees response times in each maintenance contract, with faster response for life-safety and critical sites. For a new enquiry, we usually reply within one working day. Send a list of your generators and their duty, and we will propose a schedule and visit plan.

How often should a commercial generator be serviced?

USP&E recommends weekly inspections, a monthly run under load, six-monthly fuel and coolant checks and a full annual service with oil, filters and often a load-bank test. Prime-power units and harsh sites need shorter intervals based on running hours and the manufacturer’s guidance.

Why does my generator need to run under load?

USP&E sees light running cause wet stacking, where unburnt fuel and carbon build up in the exhaust and cylinders. Running under meaningful load, or on a load bank, burns off deposits and proves the generator can carry its rated output when you need it.

What should a generator maintenance contract include?

USP&E recommends a contract that lists tasks and intervals, response times, critical spares, reporting format and who carries the risk of a failed start. It should cover the engine, alternator, controls, fuel system and transfer switch, not just oil changes.

Can USP&E maintain gas engines and gas turbines too?

USP&E maintains diesel generators, natural gas engines and gas turbines under one programme. That matters when your site adds gas for base load, because one contractor can plan outages, spares and testing across the whole plant instead of coordinating several service companies.

Keep Your Generators Ready

With a simple schedule kept on time, your generator starts and carries load in every outage. Without it, small faults pile up until the day they matter. Let USP&E set up your schedule.
