Diesel O&M Insulation Test to GT

Diesel O&M Insulation Test to GT

Your diesel service routine probably includes an insulation test on each alternator. When gas turbines join the fleet, a reading taken without temperature correction or never trended can miss a winding that is absorbing moisture, and a generator fault can then cause a long, costly outage.

You cannot rewind a large generator overnight. If insulation testing stops at a pass or fail number, you are carrying hidden winding risk into every turbine generator you run.

USP&E Helps You Carry Insulation Testing into GT O&M

We know insulation testing is often treated as a box to tick between bigger service jobs. USP&E has delivered 150+ power projects in 45+ countries, with 25,000 MW contracted since 2002, and our 400+ engineers and project managers record insulation resistance and polarisation index, correct for temperature and trend every reading on diesel and turbine generators. We work under ISO 9001 and ISO 45001 certified systems with FCPA and OFAC controls. USP&E is a full-service EPC and O&M contractor, not a broker.

A single reading tells you little. A trend, corrected for temperature and humidity, tells you whether a winding is ageing slowly or heading for a fault.

Record and Correct Every Diesel Reading

Record insulation resistance and polarisation index on every diesel alternator, with winding temperature and humidity at the time of the test. Recognised practice such as IEEE 43 explains how temperature changes the reading, so uncorrected numbers cannot be compared.

Use the same test voltage, duration and connection each time. Changing the method makes your trend meaningless.

Store results against the asset in your CMMS, not in a paper folder. A trend you cannot see is a trend you cannot act on. Add a short note with each test on what the crew saw, such as dust, oil mist or water marks in the terminal box, because those notes often explain a falling reading.

Set Trend Bands Before Turbine Generators Run

Your gas turbine generators have larger, more valuable windings. Set trend bands and dry-out rules before they enter service, so a falling reading triggers action rather than debate.

Plan tests around standby and storage periods. Generators that sit idle in humid air absorb moisture, and space heaters that fail quietly are a common cause. Add a heater current check to your routine so you know the heaters are actually working.

Pair insulation testing with other checks. Thermography, partial discharge monitoring where fitted, and vibration data together give a fuller picture of winding health. When two of those signals move together, your engineers have a strong reason to plan an inspection rather than wait for the next routine test.

Quarantine Weak Windings and Plan Cover

Quarantine machines whose trend is falling before a winding fault forces an outage. A controlled dry-out is far cheaper than a rewind. Write the dry-out method down, including heat source, temperature limits and how often you retest, so your crew does not overheat a winding while trying to save it.

Plan cover during dry-out work. Natural gas engines/stations or a remanufactured GE Frame 6B can carry load, and verified used/new gas turbines can support longer repairs.

Winding care scales with the fleet. AI gas turbines, hyperscale generators and gas turbines for compute need trended insulation records, and New USP&E FX-45 45MW Modular Gas Turbine for the Hyperscale Data Center sector in the USA is supported by a hyperscale EPC/O&M team that treats every generator test as part of availability.

Global Offices Behind Your Diesel Service Programme

Your plant does not run on head-office time. USP&E anchors your diesel spares and GT O&M transition in Johannesburg (22 Kildoon Rd, Bryanston) and Cape Town (31 Brickfield Road, Woodstock), where engineering, project controls and commissioning support sit, close to the African sites USP&E has powered for years.

When critical spares, CMMS stores and gas turbine O&M kits must be financed, sourced or shipped, London (162-168 Regent Street) structures contracts and finance, Colorado Springs (1755 Telstar Dr, Suite 300) and Knoxville (800 S Gay St, Suite 700) reach US equipment supply, and Wuxi, China (No. 1, Ningzhou Road, Wuxi) supports China supply chain and manufacturing.

Proof from Recent Diesel Service Projects

You want proof that USP&E has kept generators healthy through long service lives on demanding sites. These projects show that record.

  • USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania.
  • Mining O&M recovery, Mali: USP&E took over a 100+ MW plant of 15 Cat CM32 engines left in critical condition, restored availability to about 95% and cut maintenance and repair cost per engine by 66%. Read the case study.
  • Resolute Mining, Syama, Mali: USP&E supplied, installed and operated a 30 MW Caterpillar power station for process plant and process water from 2007 to 2010. Read the case study.

HowTo: Carry Insulation Testing into GT O&M

Your 3-step plan: 1. Share insulation test records and generator data under NDA. 2. Receive corrected trends, bands and dry-out rules. 3. Apply the rules, then trend every test under accountable O&M.

  1. Record insulation resistance and polarisation index on every diesel alternator with temperature and humidity.
  2. Map which test sets, crews and routines will also serve gas turbine generators.
  3. Set trend bands and dry-out rules before turbine generators enter service.
  4. Quarantine machines with falling trends before a winding fault forces an outage.
  5. Plan cover with natural gas engines/stations or a remanufactured GE Frame 6B during dry-out work.
  6. Hand test records and bands into the CMMS so every reading is trended.

FAQ: Diesel O&M Insulation Test to GT

Why trend insulation tests instead of pass or fail?

USP&E trends insulation resistance and polarisation index because a single reading hides the direction of change. Your winding can pass today while absorbing moisture steadily. A corrected trend shows when to dry out or inspect before a fault forces an outage.

Why correct readings for temperature?

USP&E corrects readings to a reference temperature, following recognised practice such as IEEE 43, because insulation resistance changes sharply with winding temperature. You cannot compare a hot reading with a cold one. Uncorrected numbers make healthy machines look weak and weak machines look healthy.

What is a polarisation index test?

USP&E uses the polarisation index, the ratio of insulation resistance after ten minutes to that after one minute, to judge winding dryness and cleanliness. You track it alongside resistance. A falling index is often an early sign of moisture or contamination in your winding.

When should a generator be dried out?

USP&E sets dry-out triggers from your corrected trend bands and from standby conditions such as failed space heaters. You act when readings fall below the band or drop sharply between tests. A controlled dry-out with cover planned costs far less than an emergency rewind.

Where are USP&E’s offices that support this work?

USP&E anchors insulation testing work in Johannesburg and Cape Town, where electrical and service engineers sit close to your fleet. London structures contracts and finance, Colorado Springs and Knoxville reach US equipment supply, and Wuxi supports China supply chain and manufacturing. Every office works from the same project file.

Has USP&E delivered power projects like this before?

USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania. Public case studies also cover Barrick, Resolute and Kinross, where accountable EPC and O&M kept industrial power online. You can read each case study and judge the evidence yourself.

Is USP&E a broker for this equipment?

USP&E is not a broker. USP&E is a full-service EPC and O&M contractor that engineers, supplies, builds, commissions and operates power plants with its own engineers and project managers, so the team that sets your insulation bands stays accountable when generators run. You deal with one accountable team from first review to O&M.

How fast can USP&E respond on this topic?

USP&E can start reviewing your insulation test records and generator data as soon as you share them under NDA. Engineers flag falling trends first, then issue bands and dry-out rules, with timing set by data quality and site access for your crew.

Catch Weak Windings Before They Fail

Get insulation testing right and your generators give early warning long before a fault. Get it wrong and the first sign is a winding failure and a long outage. USP&E will help you test, trend and act with confidence.
